Flow Meter Not Working Checklist: 5 Common Electrical and Mechanical Root Causes
Quick Answer
Most flow meter failures are not sensor failures. They are wiring, grounding, power supply, pipe condition, or process media problems. Check the 24 V DC supply and the 4-20 mA loop first. Then check for air pockets, deposits, and pipe blockage before you replace any meter.
Start With the Electrical Side First
We have seen this on customer sites many times. A water plant in Mexico replaces an electromagnetic flow meter because the display shows zero. The new meter also shows zero. The real problem is a blown fuse in the PLC panel. Before you remove a flow meter, measure the supply voltage at the terminal block and check the loop wiring.
Root Cause 1: Power Supply Drift or Low Voltage
A 24 V DC transmitter is not a simple on or off device. It needs voltage under load. Many flow meters will drop out when the terminal voltage falls below 20 V or 21 V. We have seen a paint manufacturer in Indonesia run a long unshielded cable from a 24 V rail that also supplied five other instruments. The voltage at the meter was only 18.2 V. The 4-20 mA output still worked sometimes, but the local display went blank. The fix was a separate 24 V DC supply and a 1.5 mm2 cable run.
In practice, measure the DC voltage at the flow meter terminal with the loop connected. Confirm the supply can hold at least 22 V at 20 mA. For 4-20 mA HART, also keep at least 250 ohm loop resistance in the circuit. If the loop resistance is too high, the transmitter cannot drive 20 mA. The maximum loop resistance for a 24 V supply is often around 600 ohm. Check the transmitter manual for the exact value.
Root Cause 2: 4-20 mA Loop Wiring and Ground Loops
Here is the thing. The PLC may show 3.8 mA or 20.8 mA and the operator thinks the flow meter is broken. But many times the problem is a ground loop or a wiring error in the 4-20 mA circuit. A ground loop happens when two parts of the loop are earthed at different potentials. This creates a small AC or DC current that moves the mA reading. A sewage station in the Philippines had a 1.3 mA shift every time a pump started. The root cause was a second ground connection at the sensor junction box.
Use one single earthing point for the loop. Ground the cable shield at the control cabinet side only. Do not earth the shield at both ends. For electromagnetic flow meters on non metallic pipes, use grounding rings or grounding electrodes. A poor earth on a magmeter is often mistaken for a failed electrode.
Root Cause 3: Signal Cable Shield and VFD Noise
Variable frequency drives cause fast voltage pulses. These pulses couple into long parallel cable runs. Most engineers skip this part. They run the flow meter cable in the same cable tray as the VFD output. The reading becomes noisy or jumps by 5 to 20 percent. A sugar mill in Mexico saw the vortex flow meter reading jump every time the transfer pump ramped up. The solution was to move the signal cable 300 mm away from the VFD cable and install a shielded twisted pair. The shield was earthed at the PLC end only.
For electromagnetic flow meters, use a shielded twisted pair for the electrodes and the coil. For Coriolis mass flow meters, the drive signal is already inside the sensor cable. Keep the cable length below the maximum stated by the maker. For flow meters with pulse outputs, use a pull up resistor if the PLC input is high impedance.
Root Cause 4: Partial Pipe, Air Pockets, or Two Phase Flow
Mechanical issues are often process issues. An electromagnetic flow meter needs a full pipe. If the pipe is only 60 percent full, the electrodes can lose contact with the liquid and the reading drops to zero or swings. A seawater desalination plant in Saudi Arabia had an electromagnetic flow meter installed after a high point. During shutdown, the pipe drained. On startup, air collected at the sensor. The reading was stable only after 40 minutes of venting. The permanent fix was to move the meter to a vertical upward run and add a back pressure valve.
Ultrasonic flow meters also suffer from air bubbles and suspended solids. Clamp on ultrasonic meters are sensitive to wall scale and poor contact. In a wastewater plant in Chile, a clamp on meter lost signal because gas bubbles from an aerator passed through the pipe. A spool piece electromagnetic meter worked better because the liquid was conductive enough.
Coriolis meters tolerate some air, but not large slugs. A two phase flow can make the tube vibrate in a non symmetrical way. This shows as density error or erratic mass flow. For batching chemicals, keep the meter down

Root Cause 5: Deposits, Debris, or Mechanical Wear
Oval gear flow meters stop moving when hard particles jam the gears. We have seen a diesel transfer skid in Kenya where sand from a storage tank locked the oval gear meter. The pulse output stopped. The operator changed the pickup sensor, but the gears were still blocked. A 100 mesh Y strainer solved the repeat failures. For sticky fluids like heavy fuel oil or polymers, deposits can build up on the gears and reduce the pulse frequency before the meter stops.
Vortex flow meters do not like very low flow or worn bluff bodies. The meter has a minimum velocity, often around 0.3 to 0.5 m/s for water. In a low pressure gas line in Peru, the vortex meter gave no signal below 2 m/s because the gas density was too low. The customer changed to a thermal mass flow meter for that low flow line. Thermal mass flow meter probes can also collect oil film in compressed air service. Clean the probe with a soft cloth and a mild solvent that is compatible with the wetted parts.
Coriolis mass flow meters can accumulate scale on the tube wall. That may shift the density reading or increase pressure drop. If the process allows, flush with clean water or a suitable cleaning fluid. Do not use a metal rod to scrape the tube.
Recommended Field Test Sequence
Follow this order. Step one, measure 24 V DC supply at the meter terminal under load. Step two, read the 4-20 mA loop current with a clamp meter or DMM in series. Step three, check earthing and cable shield. Step four, inspect pipe condition, valve status, and possible air pockets. Step five, remove the flow meter only if all electrical and process checks pass.
This order saves time and avoids replacing a good meter. We have seen customers in Thailand and Saudi Arabia cut downtime from two days to half a day with this sequence.
Model Notes for Specific Flow Meters
For Silver Automation Instruments electromagnetic flow meters, use grounding rings on plastic pipes. For vortex meters, confirm minimum flow velocity before changing sensors. For oval gear meters in diesel service, install a 100 mesh strainer. For thermal mass flow meters, keep the probe 10 pipe diameters downstream of the valve. For Coriolis meters, verify the tube is not partially empty. For loop current recording, a Silver Instruments paperless recorder can log the mA signal and show whether the cause is electrical or process related.
FAQ
Electromagnetic flow meter shows zero flow but the pump is running. What should I check first?
Check the terminal voltage and the 4-20 mA loop. Then check if the pipe is full. A half full pipe breaks the electrode contact and the meter reads zero. Move the meter to a vertical upward section or add back pressure.
The flow reading jumps by more than 10 percent every few seconds. What is the likely cause?
Signal noise is the usual cause. Look for a VFD near the cable run or a double earthed shield. Use a shielded twisted pair and earth the shield only at the control cabinet.
A vortex flow meter gives no signal at low flow. Is the sensor dead?
Not always. A vortex meter needs a minimum flow velocity, often 0.3 to 0.5 m/s for water. In a gas line with low pressure, the signal can disappear because the fluid density is too low. Check the Reynolds number and the meter sizing.
An oval gear flow meter is stuck and does not turn. How do I separate mechanical from electrical failure?
Remove the meter and look at the gears. If there is debris or deposit, the fault is mechanical. If the gears turn freely but the pulse output is missing, check the pickup sensor and the loop power. On diesel service, install a 100 mesh strainer before the meter.
Ultrasonic flow meter shows weak signal in seawater service. What helps?
Check for air bubbles after pumps or high points. Check the coupling grease on a clamp on meter. If the pipe wall is scaled, clean the outside surface or change to a wetted transducer. For seawater desalination, a spool piece electromagnetic flow meter often gives a more stable reading because seawater is conductive.
