Flow Meter Sensors & Flow Sensors: High-Sensitivity Replacement Transducers and Modules

Quick Answer: Silver Automation Instruments supplies high-sensitivity replacement flow meter sensors, flow sensors, transducer modules, and transmitter modules for electromagnetic, Coriolis, ultrasonic, vortex, oval gear, and thermal mass flow meters. Most replacement sensors fit DN15 to DN300 line sizes and use 4-20 mA HART, pulse, or Modbus outputs. Send pipe size, flow range, pressure, temperature, and liquid type to get a direct quote.

What Flow Meter Sensors and Flow Sensors Actually Cover

Flow meter sensors are the parts that touch the fluid or convert flow into a raw signal. Flow sensors can be insertion sensors, inline sensor bodies, electrode pairs, ultrasonic transducers, PT100 thermal elements, or oval gear pickup coils. The transmitter module converts the raw signal into 4-20 mA HART, pulse, or Modbus. Because the sensor and transmitter are separate in many industrial meters, a replacement does not always mean a new flow meter.

Here is the thing. Not every replacement flow sensor is plug and play. A DN40 electromagnetic flow meter may have a failed electrode sensor but a good transmitter. Replacing only the sensor module saves cost and downtime on water and wastewater skids.

High-Sensitivity Replacement Transducers for Low Flow and Difficult Liquids

High sensitivity matters most when flow rates drop below 20 percent of full scale. A standard sensor can miss low flow, especially with viscous liquids above 200 cP or gases at low pressure. Silver Instruments replacement transducer modules are specified for low-flow cutoff from 0.01 m/s on electromagnetic meters and from 0.5 kg/h on small Coriolis sensors. These are not catalogue-only values. We test each module with a PT100 reference and a 4-20 mA HART loop before shipping. For hazardous area metering, we can supply ATEX Zone 1 rated transducer modules with a 4-20 mA HART output.

A paint manufacturer in Southeast Asia had a DN25 Coriolis meter reading zero below 40 kg/h. The old sensor was original equipment but not sensitive enough after the process changed from 120 cP to 480 cP. We supplied a replacement high-sensitivity Coriolis sensor module and matched it to the existing transmitter. The meter now reads stable mass flow from 8 kg/h to 600 kg/h.

Replacement Modules for Electromagnetic Flow Meters

Electromagnetic flow meter sensors include measuring electrodes, grounding rings, liners, and excitation coils. When only the electrode pair fails, the cost of a replacement sensor module is much lower than a full DN80 or DN100 meter. Silver Instruments supplies replacement flow sensor modules for conductive liquids from 20 µS/cm to 5000 µS/cm. Common sizes are DN15, DN25, DN40, DN50, DN80, DN100, DN150, and DN200. Most modules ship with a calibration certificate and a matching excitation frequency for the existing converter.

We have seen this on customer sites many times. A water treatment plant in Saudi Arabia replaced three DN100 electromagnetic sensors after sand abrasion damaged the electrodes. The original converters were still fine. They ordered replacement sensor modules with PTFE liners and stainless steel 316L electrodes. The total cost was about 35 percent of replacing three complete flow meters.

Ultrasonic Flow Sensor Replacement Kits

Clamp-on and inline ultrasonic meters use piezoelectric transducer pairs. Frequency matters for signal penetration. Silver Instruments provides replacement ultrasonic flow sensors at 0.5 MHz, 1 MHz, and 2 MHz. We match the transducer frequency to the pipe wall thickness and the existing transmitter. For a carbon steel pipe from DN50 to DN300 with moderate scaling, a 1 MHz replacement transducer pair often works best. For thick concrete or lined pipe, a 0.5 MHz sensor may be needed.
